Hi, I went through this process a month or 2 ago. I learnt a lot about email newsletter by using campaignmonitor.com (AWESOME example of a good web 2.0 application) - I used their template to set up a newsletter that would look best on all browsers (you can see it on my poker blog - it's one of the free downloads). Once I got that formatted nicely I used their spam tester (it checks against criteria to give it a spam score) and followed their advice - for example, adding a DomainKey Policy Record to your domain, ensure you have a Reverse DNS record etc. which all lessons the chance of you being blacklisted or your mail being marked as spam.  I then looked at all the modules that could send in batches and set it to 50 every 15 minutes and sent them (there were three vendors to choose from but due to delayed email responsed I went withwith DataSprings OptIn. They are working on some delivery report options in the next version and it did the job ok.
