how many role members do you have, are there any related issues or app restarts in the event log?

I checked the event log and there are no errors related to the e-mails being sent.

The most common role that we send e-mails to has about 1800 members, but we also have roles that have as few as 90 members and as many as 3000.

when sending to roles with a large number of members, an app recycle would stop send process. You need a module using a more reliable send queue.

OK, but as far as I know, the application has not been recycling while sending e-mails. Wouldn't that have been reported in the event log?

Besides, all of the e-mails do reach their destination, it's just that the tokens aren't replaced as they should be. Even if an application recycle stopped the send process, wouldn't the e-mails stop reaching users all together? If so, then that's not the problem, as all the members we send e-mails to do get them.

Are you saying the default DNN Newsletter module is unable to handle this high number of e-mails? If so, what's the e-mail limit, and what would be a better alternative?

hm, stopping the replacement is really new to me, I never faced this problem. There is a regular expression built for each user for replacement, maybe some special characters interfere (are there users using square brackets in their profile, e.g.?)
the Bulkmail module (Admin > Newsletter) is not really designed for sending mails to thousands of recipients reliably, I suggest either using a service like MailChimp or Opt In Email module from DataSprings.com.
